Case Study: Bear Head Precision Digitizing

Project Overview
This project involved digitizing a detailed bear head design intended for application on sweatpants, jackets, and caps. Achieving high detail in a 2.5 x 2.5 inch space requires careful pathing to ensure the needles do not break the fabric or cause puckering.
Technical Specifications
- Design Name: Bear Head Reshot
- Size: 2.5 x 2.5 inches
- Stitch Count: 19,169
- Placement: Leg, Chest, Front
- Fabric Suitability: Sweatpants, Jackets, Caps
The Digitization Process
The primary challenge with this bear head design was maintaining the visual impact of the fur textures and facial features within a small footprint. Because the client intended to use this on three very different fabric types, we had to create a file that performs well on both thick fleece and thin cap panels.
We started by analyzing the density requirements. For sweatpants, we needed to ensure the design did not become too stiff, which would affect the comfort of the garment. For jackets, we calculated the underlay stitches to prevent the logo from shifting during the high-speed embroidery process. For caps, we adjusted the center-out sewing sequence to keep the design stable against the curved frame.
We avoided 3D puff to ensure the design remained flat and durable. By using a standard flat stitch approach, we gained better control over the intricate details of the bear’s eyes and snout. Each path was manually traced to minimize jump stitches, ensuring a clean finish that requires minimal trimming during production.
