The client faced notable challenges with previous attempts from other providers, which resulted in excessive thread tension and puckering on standard cotton shirts. Our team needed to analyze the artwork layout, manage the generous 15×7.9 inch dimensions, and ensure the stitch count remained efficient. Cotton fabrics often stretch during high-speed multi-head runs, making stabilization and pull compensation critical factors for success.

Another core hurdle involved mapping out color transitions and managing stitch angles across a broad canvas. Wide center-chest graphics require careful planning to prevent the fabric from gathering in the middle. We evaluated the artwork’s density requirements to make sure the final stitch path would lie flat against the cotton substrate, maintaining a soft hand-feel despite the large overall size.

By breaking down the artwork into manageable sections, our digitizers established a solid foundation for the entire production run. We focused on maintaining clean boundaries and sharp text elements while balancing the fill areas. Next, we optimized the fill stitch density and adjusted the pull compensation settings. Because cotton tends to pull inward along the horizontal axis, our team added calibrated compensation to ensure the 15×7.9 inch layout kept its exact proportions. We also varied stitch angles across adjacent color blocks to minimize unnecessary thread buildup and reduce puckering.

To keep the run efficient at 15,472 stitches, we eliminated overlapping hidden stitches and streamlined jump threads wherever possible. This optimization allows embroidery machines to run at higher speeds without risking birdnesting or thread snaps, directly improving workshop productivity for the client.
