Design Challenges and Process

Working on hat embroidery presents unique hurdles, especially when dealing with specific dimensions like 3.5×2 inches. For the Hedge Protection project, the primary challenge was ensuring the logo maintained its integrity on a 50/50 blend fabric. Hats have a curved surface, which means if the stitch path is not calculated correctly, the design can pull or distort when the fabric is hooped.

We started by analyzing the artwork to determine the best sequence for the embroidery machine. Since this was a standard flat embroidery project, we focused on high-quality density settings. We avoided over-stitching to ensure the fabric did not pucker. Our team carefully set the underlay to anchor the design to the 50/50 fabric, which is prone to shifting if not properly handled.
