The polyester fabric used in these caps has virtually no stretch and can pucker easily if stitch density is too high. Furthermore, the dimensions of 2 by 1.5 inches meant that our team had to fit a fair amount of detail into a relatively small physical area without causing the threads to crowd or break during high-speed production runs.
Another core challenge was maintaining sharp borders and color separation. Regional flags often feature distinct blocks of color that can bleed into one another if the pull compensation is not calibrated correctly. Our technical team evaluated the customer artwork thoroughly to ensure every line would translate accurately onto structured polyester caps.
By focusing on practical stitch distribution, we aimed to give the client a file that would run smoothly on commercial multi-head machines. Every element of the graphic was mapped out to account for the center seam of the cap, ensuring the final embroidery would look balanced once hooped.
Ultimately, this order required a careful balance between artistic representation and mechanical feasibility. Our production team set out to construct a clean digitizing path that minimized thread trims and jump stitches, resulting in an efficient run time for the machine operator.
Technical Production Process
Density adjustments were critical for this order. Since polyester does not absorb thread the way cotton twill does, we lowered the overall stitch density slightly to prevent bullet-proofing, which happens when too many threads crowd a single spot and cause the needle to deflect.
